The challenge

Unplanned failures on induction furnace auxiliaries and moulding line motors were costing the foundry roughly eleven production days a year, with each stoppage risking a solidified melt.

What we did

Battery-powered vibration and current-signature nodes on 84 rotating assets, reporting into Pulse over a LoRaWAN backhaul chosen for the plant's RF environment. Baseline models were learned per asset over six weeks, then anomaly scoring drove maintenance work orders. The nodes were specified for a foundry's thermal and dust conditions first, sensitivity second.

Catching vial defects at line speed

A sterile injectables line relied on three human inspectors per shift to catch cracks, particulate and fill-level faults. Escape rates rose predictably in the last hour of every shift, and a single batch recall would cost more than a year of inspection headcount.

Finding 1,400 dead cells without shutting down

A 220 MW solar farm was underperforming its yield model by roughly 4%, but manual thermal survey of half a million modules was not practically schedulable — and every hour of inspection meant lost generation.

A robot fleet that survives a busy aisle

Pickers walked an average of 14 km per shift. An earlier AMR trial by another integrator had been abandoned when robots deadlocked in congested aisles and staff began routing around them.
